Unit cost drops sharply from 50 to 1,000 units as setup and die-cut tooling amortize. Beyond 1,000, savings continue but flatten.
Box size
Larger mailers use more corrugated board and lower the number of units per press sheet. A 450×350×150mm hamper mailer costs roughly 3× a 150×100×50mm small apparel mailer.
Flute type
E-flute is the baseline for crisp printing and light shipments. B-flute adds 20–40% to board cost but is required for heavier shipments (2–8kg) or rough courier routes.
Printing method
Digital print is economical at 50–500 units. Flexo is cheapest from 1,000 units for 1–3 color line art. Offset CMYK is cheapest from 1,000 units for full-color artwork. Two-sided printing adds a pass.
Finishes
