Construction (rigid vs hybrid)
Rigid costs 2–3× more than hybrid per unit, but signals premium. Hybrid is the cost-down choice for high-volume DTC.
Board caliper (rigid)
1.5mm for lighter items (cosmetics, earbuds); 2mm standard for fragrance and electronics. Higher caliper = stronger premium signal but higher cost.
Wrap material
Art paper is the baseline. Specialty paper (Curious, Fedrigoni, Gmund) adds 20–40%. Textured stocks (linen, leather) add 30–50%.
Print method
Digital for 100–500 units (no plate cost). Offset for 500+ units. Pantone adds plate cost. Litho lamination is standard for rigid sleeves.
Finishes
Soft-touch lamination, foil stamping, and embossing each add a modest per-unit cost. Spot UV adds a small per-unit cost. Specialty finishes compound — budget for the 2–3 that matter most.
Inserts
Die-cut cardboard adds a modest per-unit cost. EVA foam adds a meaningful per-unit cost. Vacuum-formed tray adds a meaningful per-unit cost. Sleeve boxes often include an insert in the tray to hold the product in place.
